 Been busy with repairing the floorboards on the metro. A repair was done at one time on the drivers side but it rotted out again.  I wire brushed most of the rust and shot the areas to be repaired with weld thru primer. Now I am making up patch pieces and welding them in to restore the floor. It's coming along. I did get replacement rocker panels in but I will tackle the floors first.

It's been awhile but I got a chance to put some metal back into the Metro. Also picked up a used plasma cutter. It's a Miller spectrum 375 X treame. step by step what I did to repair one section of Geo Metro floor

Use cardboard to size the repair patch needed

Use cardboard template to trace out repair piece on sheet metal

Used plasma cutter to cut out repair patch. cutoff wheel could also be used.

paint repair patch on both sides using weld through primer.

put repair patch into position and spot weld in place using mig welder

prime over spot welds. note additional repair patch is shown in photo below.

Use seam sealer around the perimeter of the repair patches

Once seam sealer is dry I will paint with a red enamel (rattlecan)
